Aluminum die casting is a high-throughput manufacturing process that transforms molten aluminum alloys into complex, near-net-shape components with tight tolerances and excellent surface finish.

The process begins with alloy selection, commonly Al-Si systems (e.g., A380, A383, ADC12) chosen for castability, fluidity, and reduced shrinkage. The melt is prepared under controlled temperature and chemistry, often with fluxing and degassing (argon or nitrogen) to reduce hydrogen porosity and inclusions.

Molten metal is injected into a hardened steel die at high velocity and pressure (typically 10–140 MPa depending on machine and part geometry). In cold-chamber machines, a shot sleeve and plunger deliver the metal; in hot-chamber systems (less common for aluminum due to higher temperatures), the injection mechanism is immersed. The die is thermally managed with cooling channels and lubricants to control solidification rates and extend tool life.

Rapid heat extraction through the die produces fine microstructures, improving mechanical properties and dimensional stability. After solidification, the die opens, ejector pins release the casting, and the cycle repeats—often in seconds. Secondary operations may include trimming, machining critical features, heat treatment (where alloy permits), and surface finishing such as shot blasting, anodizing, or coating.

Key engineering considerations:

* Gating and runner design to minimize turbulence and air entrapment
* Venting and vacuum assist to reduce porosity
* Die thermal balance to avoid hot spots and soldering
* Shrinkage compensation and dimensional control
* Alloy-specific behavior, including silicon content and iron limits
