## Caption

A bicycle stem is a small part carrying an enormous responsibility. It clamps the steerer tube at one end and the handlebar at the other, translating every steering input and swallowing every impact through two bolted joints and a short aluminium bridge. Taking one from idea to finished component passes through five disciplines, and each stage rewrites the design that came before it.

CAD defines intent. Reach, rise, stack height, clamp diameter and bolt circle are all locked in parametrically, so a change to bar diameter ripples through the whole model rather than forcing a redraw. The faceplate split, the fillet radii and the wall thickness beneath the steerer clamp are decided here, and they largely determine whether the part survives later.

Simulation interrogates that intent. Finite element analysis applies the standard load cases, including forward bending, lateral bending and torsional loading at the bar clamp, and reveals where stress concentrates. Fillets that looked generous in CAD become hot spots. Material is added where the contour plot glows and removed where it stays cold.

Additive manufacturing tests the geometry rather than the strength. A polymer print confirms that the bar seats squarely, that bolts can be reached with a torque wrench, and that the stack height matches the intended fit. Ergonomic errors are cheap in plastic and expensive in aluminium.

CAM translates geometry into motion. Toolpaths are generated for each face, stepover and stepdown chosen against tool deflection, and workholding planned so the part can be flipped without losing datum alignment. The digital model finally acquires an order of operations.

Machining is where tolerance becomes real. Billet 7075 or 6061 is roughed, finished, bored and reamed, with clamp bores held tight enough that the faceplate closes evenly and grips without crushing.

Design is a hypothesis. The machine is the experiment.
