A gear lever doesn’t just pick a speed. It reroutes engine torque through a different pair of meshing gears. Here’s what happens inside a manual gearbox.

The core problem
• A combustion engine makes useful torque only in a narrow RPM band, roughly 1,500 to 6,500 RPM for many gasoline engines
• The wheels need to turn anywhere from 0 to well over 1,000 RPM
• A gearbox bridges that gap by trading speed for torque

The architecture
• Input shaft: driven by the engine through the clutch
• Countershaft (layshaft): permanently meshed with the input shaft, so it spins whenever the clutch is engaged
• Output shaft: carries gears that spin freely on bearings until one is locked to the shaft
• In a constant-mesh design, every forward gear pair is always meshed. Shifting doesn’t slide gears into mesh. It selects which freewheeling gear gets locked to the output shaft

The ratio math
• Gear ratio = driven teeth / driving teeth
• A 3.5:1 first gear multiplies engine torque by 3.5 and divides speed by 3.5
• The final drive ratio is often 3 to 4.5:1, so the overall first-gear reduction can exceed 12:1
• Top gears are near 1:1 (direct drive) or below 1:1 (overdrive) to lower cruising RPM and improve efficiency

The synchronizer
• Before a gear can lock to the shaft, the two must spin at the same speed
• A brass or carbon-lined blocker ring acts as a small cone clutch and uses friction to equalize the speeds
• Only once the speeds match can the sleeve’s splines slide over the gear’s dog teeth
• This is why a rushed shift meets resistance, and why old crash boxes required double-clutching

The clutch
• A friction disc is clamped between the flywheel and the pressure plate
• Disengaging it unloads the drivetrain so the synchros can do their job

Reverse uses an idler gear to flip the shaft’s rotation. On many gearboxes reverse is unsynchronized, which is why it can grind.
