Aluminum die casting is a high-throughput manufacturing process that transforms molten aluminum alloys into complex, near-net-shape components with tight tolerances and excellent surface finish. The process begins with alloy selection, commonly Al-Si systems (e.g., A380, A383, ADC12) chosen for castability, fluidity, and reduced shrinkage. The melt is prepared under controlled temperature and chemistry, often with fluxing and degassing (argon or nitrogen) to reduce hydrogen porosity and inclusions. Molten metal is injected into a hardened steel die at high velocity and pressure (typically 10–140 MPa depending on machine and part geometry). In cold-chamber machines, a shot sleeve and plunger deliver the metal; in hot-chamber systems (less common for aluminum due to higher temperatures), the injection mechanism is immersed.
